Rewind or replace an electric motor: how to decide

The decision is not really about the repair price. It is about the repair price set against what a new equivalent costs, how long it takes to arrive, and whether the old core is worth rewinding at all.
The three questions, in order
- Is the core sound? If the stator core is burnt, shorted or distorted, a new winding sits in a damaged magnetic circuit and the motor never returns to its original performance. A workshop that core loss tests before and after stripping can answer this properly. If the answer is no, the decision is made for you.
- What does the nearest new equivalent cost, and when would it arrive? Get both numbers before you compare anything. A replacement that is in stock and inexpensive beats a rewind on a small standard motor. A replacement that is weeks or months out changes the arithmetic entirely.
- Is the motor standard, or is it special? Standard low-voltage induction motors in common frame sizes are the easiest to replace. Older, larger, non-standard-frame, high-voltage, DC and hazardous-area machines are where rewinding usually wins, because the equivalent either does not exist off the shelf or has to be built.
Where each option tends to win

The efficiency question, honestly
A rewind done well should return a motor to close to its previous performance. A rewind done badly can leave it permanently less efficient, and the usual mechanism is heat: if the old winding is burnt out at too high a temperature, the interlaminar insulation in the core degrades, losses rise and the motor runs hotter for the rest of its life. That is why the questions worth asking are about the removal process and the core loss test, not about a headline efficiency claim. We are not going to quote you a percentage, because the honest answer is that it depends entirely on how the work is done.
New motors sold in Great Britain are subject to minimum efficiency requirements under ecodesign rules, so a replacement for an older machine may not be a straight like-for-like swap on efficiency, frame details or starting behaviour. Check the current requirements and the physical fit before you assume a drop-in. Verify the position that applies to your motor with your supplier.
What to put in front of both suppliers
- A photograph of the nameplate, or the data from it: kW, voltage, frequency, poles or speed, frame size, mounting, insulation class, enclosure rating and duty.
- What failed and what the plant was doing at the time. Repeat failures usually mean an application problem, not a winding problem.
- Whether the motor is inverter fed, and how often it starts.
- Whether a spare is running, because that changes the turnaround you need to buy.
- Any certification the motor carries, especially hazardous area approval.
The failure worth investigating before you spend
If a motor has burnt out once, replacing or rewinding it returns you to the position you were in before the failure. If it has burnt out twice, the motor is the symptom. Overload, single phasing, poor ventilation, bearing failure driven by misalignment, shaft currents from an inverter drive and water ingress all destroy windings, and none of them are fixed by new copper. Ask the workshop what the failure pattern in the old winding told them: a good one will tell you, and it is often the most valuable thing in the report.
